Hey i've been trying to make a club that doesn't hurt like a bitch when fully made... ive made it several different ways now and it really hurts, and gets failed at events. I know you phx guys have several. how do you guys build them? |

By making josh do it! Use a softer foam. Obviously you have to use more of it. |

I don't know what differently foams are called, but down here we use this white foam. It's a little softer and thinner than the black foam but degrades faster. |

Also, tape is the enemy. Tape keeps your foam compressed, so it hits more solidly. and wrapping foam around your striking edge to get a circular surface will also make your club hit like a baseball bat if you coil the foam too tightly. I would just make an extremely wide and broad sword, then carve off sections to make it look more round. |

SkyEye's definitely right about the tape. That's what ended up failing my first sword, which, unfortunately, is still the best one i've made... :/ If you're still inclined to make it perfectly round, you might try making the first layer out of pipe insulation. Might give your foam a little more to grab on to |

I would not recommended the pipe insulation, that type of foam breaks down super fast. |

As does pool noodle. Main problem, 5/8" fiberglass rod. |

Also the way Josh made his was using thin 2" strips of foam that were really long and the wrapped them like you would around a hot dog to make pigs in a blanket. |

the way i did mine was just with 3/4 inch pvc and a fat fun noodle their light and if the foam fails its an easy fix make sure you get the fat ones though it'll be a little stiff at first but after it wears down a bit it'll be good for a while |
